Although feather/down filled decorator cushions seem quite popular, I cannot buy them because of dh's allergy to feathers. I need sources for quality cushion inserts for use with cushion covers I'll be making myself.
I've tried some I found at the fabric store, which I really didn't like. The 'fabric' is like non-woven interfacing, which I don't care for, and they seemed to flatten quickly. I had success at Sears, which sells a few in their Sears-O-Pedic line that appear well made with 100% cotton fabric. I just got them recently so I don't know how well the 'loft' holds up yet.
I saw a few synthetic-fill ones on the Pottery Barn website with cotton covers too-has anyone tried them? I'd like to try out a few brands, so please let me know of others you've tried.

I assume you mean pillows, or throw pillows?
Why don't you try your local custom Upholstery shop. They usually have a few choices. We use a product we call Uni-down, it's a synthetic fill that we cover with a 100% cotton cover. It holds up well. Understand that you will never duplicate a down feel 100% and no product on the market will stand the test of time as a down feather mix.
